Well this is as far as I've gotten, kind of frozen until a friend can come help finish the job. To much that I'm unfamiliar with.

Aaaand the goodbad news of the day is that the water in the floor pan was NOT coming from the cowl, but in fact coming from the bottom of the door. Which means it's probably getting in at the cracked and useless-looking window seal. I THINK this is what I need http://www.bjsoffroad.com/Outer-Front-D ... _1540.html but am not sure of what all these parts are called. Any other ways this water could be getting in via the door?

So I'm hoping I solved it- research led me to believe that what's likely happening is the little door drain holes were plugged so I got down and checked them, and here are the three from the front passenger door, where there's been the most leakage and rust. Think they have been clogged for a while, so water has just been sitting in the bottom of the door, rusting it through, sending water into the cab.

Here's a before and after of one of the plugs cleared.

I just took them all out and don't plan on replacing them- don't see the need honestly. Maybe I'm wrong...

And here's the rusted roof rack bar, half sanded and fully sanded. Gonna put it back on tomorrow when the rain stops.

That rust hole probably needs patched to prevent water from coming in regardless of new seals and drain holes unclogged. It'll be less than before, but without patching that hole, you'll still have issues.

May want to apply something to the roof rack, or you will just be back sanding on it again in the near future as it begins to rust again. A couple coats of good wax should get you by for a while.

And yeah, sadly, I think the bottom of those doors need to be patched. It's going to continue to eat away at the door. Might not be a big job for a good body shop that does metal work.

Yea... I know they need to be patched. Wondering if I can get by with the metal mesh/bondo treatment I did on the quarter panel (or fiberglass cloth) ... not ideal, but I am just going for 'good enough'.
An type of wax you recommend for the roof rack?

I'd just prime it and spray it silver. It originally had a chrome coating on it.

You could do that. There are some decent rustoleum related products out there that have a silver/chrome finish to them. Just do light coats so it doesn't run on you.

On the door, that will be your decision. You could sand it/wire wheel it the best you could and then hit it with a rust inhibitor, but that won't solve your "inside" problem that probably exists. Meaning it's probably going to continue to give you or someone else a problem down the road from the inside. I would at least get an estimate from a body shop on cutting out the rust and welding some metal back in there. You could always bondo, prime and paint it yourself.

Yea, I'll probably patch it for now, and have a cut n weld done eventually. Figure it'll be fine for a few months- or at least not rust totally to BEEP.

Anyway, finished painting the body today- just gotta get the roof this weekend if the weather holds! Also primed and sprayed that roof rack bar, but the metallic paint is like... glittery. NOT silver/mirror finish. So I gotta redo that and go buy the right paint. Mostly excited to buff and polish so it gets all shiny and purty.

Also, what's this? I oversprayed red on it. Looks like it's supposed to attach something- maybe part of towing? I dunno.

Oh.... am I worried that it's not hanging the exhaust? I know the PO did an exhaust rebuild/mod. Maybe moved the pipe or something.

Yeah, for whatever reason they put one farther forward. Maybe picked up some HP by making the pipe shorter.

Had something to do with the previous exhaust sagging and melting the gas tank- hence the fuel pouring out as soon as i bought it and filled the tank.

I don't see how. The fuel tank is on the driver's side if original. Also would be protected by a metal skid plate. The exhaust is on the passenger side.

Good paint job.

As for the door bottom, a quick fix is 5 min marine epoxy, but you have to sand and remove any rusty bits.

I dunno. When I had to get the fuel tank replaced, he said it was totally melted from the exhaust pipe touching it. Maybe I heard wrong. There was definitely no skid plate on it.

Good news bad news:
Good news, I got it all painted and buttoned back up! AND drove it out for a wash. AND I found out the leak on the passenger side isn't the drain hols OR the cowl.
Bad news, I have no idea what it is. This was the inside after the wash. I'll have to go back with another person and have them stay in the car and see where the water is coming in. Suspect a door/window.
Other bad news, the floor of the trunk here was drenched after the wash. Again, no idea where it's coming from.
Other other bad news, when accelerating it was really squeaky (a belt must be bad) and there was a clicking noise that got faster the faster I went.

The leaks are from hard and dried 30+ year old weatherstripping. BJ's has what you need.


Clicking noise is probably a small exhaust leak at the manifold. I have one as well.

New to the game- the first stuff, then, not the second? I know the window wipes are shot, seen in the third pic on this page. But I would infer the leak is likely the door seal?
